2. Project Overview: German Customer’s Home Monitoring PCBA

2.1 PCB Design and Specifications

The monitoring device is built on FR4 PCB material, with a black solder mask, ENIG surface finish, 0.8mm board thickness, and a compact two-layer design. Measuring only 36mm x 79mm, the PCB is small, lightweight, and easy to conceal within bookshelves or storage spaces, making it difficult to detect.

2.2 One-Stop PCBA Service

We provided a complete solution, covering PCB fabrication, SMT assembly, housing design, and final assembly. The customer highlighted that this one-stop service greatly improved their efficiency, as it eliminated the complexity of managing multiple vendors.

2.3 Core Device Features

  • 1080P HD video recording for crystal-clear monitoring.
  • Self-learning algorithms, similar to the Nest thermostat, making the device smarter over time.
  • Smart recognition technology to distinguish between humans, pets, guests, and potential intruders.
  • Integrated environmental sensors to detect fire hazards and water leakage.
  • Real-time mobile alerts to notify users of abnormal activity.

These features make the device suitable not only for homes but also for schools, kindergartens, and nursing facilities, ensuring continuous protection for loved ones.

3. Technical Challenges and Engineering Solutions

3.1 Memory Card Slot Welding Issue

The memory card slot located at the PCB edge was prone to bulging after soldering. Our engineers redesigned the edge with a partial cut-out to allow precise fitting, ensuring flawless solder joints and structural integrity.

3.2 BGA Assembly and Surface Finish Optimization

Since the board included BGA components, we recommended switching the surface finish from HASL to ENIG. ENIG offers a smoother surface, improving solderability and reliability for high-density BGA packages.

3.3 Precision Assembly Requirements

  • Temperature control: Different CMOS sensors have varied maximum soldering temperatures. We ensured precise reflow temperature profiles to prevent component damage.
  • High-speed mounting: Camera module assembly required high precision and fast placement, achieved with temperature-controlled hot air rework tools.
  • Dust-free environment: Assembly was performed in a cleanroom environment to guarantee lenses were free from dust or watermarks.

3.4 Functional Testing and Quality Assurance

The customer provided a custom test fixture. During testing, if the board lit up upon power connection, it was deemed functional. Only after passing all tests did we proceed to final housing assembly, ensuring zero-defect products.

4. Production Outcomes and Customer Feedback

4.1 Mass Production Results

We successfully produced and shipped 10,000 units, all of which operated reliably in the field. Encouraged by these results, the customer is now planning an order of 100,000 units.

4.2 Future Collaboration

Following this project, we are working with the same customer on a new smart wearable strap project. Based on our expertise, we recommended using flex PCBs for this application due to their thinness, lightweight nature, and bendability — key factors for wearable technology.
