Complete Guide to PCB Manufacturing: From Design to Finished Product

Article directory

PCB (Printed Circuit Board) is the core component of modern electronic products, and its manufacturing process involves multiple precision steps. From design validation to final product delivery, every stage is crucial. This article will provide a detailed explanation of the complete PCB manufacturing process, helping you understand how a circuit board is produced step by step.

1. Preliminary Preparation: Design Verification and Material Selection

The manufacturing of a PCB begins with circuit design. Engineers use EDA software to draw circuit diagrams and generate data for production, such as Gerber files and drilling files. Next, a DFM (Design for Manufacturability) analysis is performed to ensure that the design meets manufacturing requirements and to avoid potential issues during production.

Material selection is also key, as the PCB substrate determines its electrical performance and mechanical strength. Common substrates include:

  • FR-4 (fiberglass-reinforced epoxy resin), suitable for most applications;
  • High-frequency materials (such as Rogers), used for RF and microwave circuits;
  • Flexible substrates (such as PI polyimide), used for bendable electronic products.

In addition, the matching of copper foil thickness and dielectric constant affects the PCB’s conductivity and signal integrity.

2. Inner Layer Circuit Fabrication

For multilayer PCBs, the first step is creating the inner layer circuits. Copper-clad laminate is cut and cleaned before entering the pattern transfer phase:

  1. Dry-film photolithography: UV exposure forms the etch-resistant pattern;
  2. Etching: Removes the excess copper from non-circuit areas, leaving only the designed circuit;
  3. Stripping: Removes the photoresist to reveal the complete circuit pattern;
  4. Automated Optical Inspection (AOI): Ensures that there are no shorts or open circuits.

3. Lamination of Multilayer Boards

For multilayer PCBs, multiple inner layer circuits need to be stacked and bonded together through lamination:

  • Brown oxide treatment: Roughens the copper surface to enhance interlayer bonding;
  • Stacking and pressing: Layers of prepreg (pre-impregnated resin) and the inner circuits are stacked and then subjected to high-temperature and high-pressure pressing to bond them into a single unit;
  • X-ray inspection: Ensures layer alignment accuracy, preventing misalignment.

4. Drilling and Electroplating

After lamination, the PCB requires drilling to connect circuits across different layers. Common drilling methods include:

  • Mechanical drilling (for through holes and blind holes);
  • Laser drilling (for micro holes and blind holes, commonly used in HDI boards).

Next, chemical copper plating and electroplating are applied to form conductive layers inside the drilled holes, ensuring electrical connections between layers. The outer layer circuits are then created using secondary photolithography and electroplating.

5. Outer Layer Etching and Fine-Tuning

The formation of the outer layer circuits follows a similar process as the inner layers. Photolithography and etching are used to remove the non-circuit copper, and then, tin stripping is performed to complete the circuit pattern. Afterward, the PCB undergoes a secondary AOI inspection to ensure the integrity of the circuitry and dimensional accuracy.

6. Solder Mask and Surface Treatment

The solder mask (Soldermask) protects the PCB surface from oxidation and short circuits. It is typically applied using screen printing or spraying, then solidified through LDI (Laser Direct Imaging) exposure.

Next, surface treatments are performed to enhance solderability and protection. Common processes include:

  • HASL (Hot Air Solder Leveling): Economical and durable but not suitable for high-density PCBs;
  • ENIG (Electroless Nickel Immersion Gold): Suitable for high-precision soldering, providing a smooth surface;
  • OSP (Organic Solderability Preservative): An environmentally friendly process, ideal for short-term storage.

7. Marking and Shaping

Silkscreen printing is used to mark component designators, brand logos, and other information. Afterward, the PCB enters CNC routing or V-Cut depaneling, where it is cut to its final size and any burrs are removed to ensure smooth edges.

8. Final Inspection and Testing

Before shipment, the PCB undergoes a series of rigorous tests:

  1. Electrical testing:
    • Flying probe testing (for small batch production);
    • Bed-of-nails testing (for mass production), to check for continuity and short circuits.
  2. Reliability testing: Tests such as impedance testing and thermal shock testing ensure the PCB’s stability in real-world applications.
  3. FQC packaging: After random inspection, the final product is vacuum-sealed and prepared for shipping.

Conclusion

From design to production, the PCB manufacturing process involves numerous precision procedures. Each step directly affects the quality and performance of the final product.
